| | | Rispetto dei limiti normativi relativi alle emissioni in atmosfera da coniugare con consumi energetici ottimali: questi gli obietti condivisi - e raggiunti - da un converter italiano dellimballaggio flessibile e da una società di engineering, specializzata nel trattamento aria per labbattimento delle SOV (Sostanze Organiche Volatili). Elio Flocco | | | | | | | Con la decisione di installare una nuova macchina rotocalco, il converter italiano Cellografica Gerosa ha preso anche in considerazione la possibilità di utilizzare, per esigenze di produzione, inchiostri diluiti con una miscela di solventi a differenza degli inchiostri comunemente utilizzati e definiti a base monosolvente. Come diretta conseguenza, le emissioni gassose provenienti dalla macchina rotocalco e contenenti la miscela di solventi impiegati non potevano essere inviate allimpianto di recupero solvente già installato, in quanto progettato per recupero di acetato di etile con una modesta percentuale di alcool etilico. La società Brofind Srl, attiva dal 1993 e con unesperienza di rilievo maturata nel settore del trattamento emissioni contenenti SOV (Sostanze Organiche Volatili), è stata dunque chiamata in causa per individuare le migliori soluzioni impiantistiche attuabili, prefiggendosi due obiettivi di primaria importanza: il rispetto dei limiti normativi prescritti alle emissioni in atmosfera e lottimizzazione dei consumi energetici. Il lungo studio di fattibilità ha trovato compimento in un impianto rigenerativo caratterizzato da vari aspetti tecnici innovativi, sviluppato e progettato da Brofind in collaborazione con la CTP di Graz. Liter del progetto Fermo restando limpiego di diversi solventi (da cui la varietà di SOV da trattare), è stato necessario prendere lavvio da alcuni dati di base fondamentali, ovvero la portata dellemissione (pari a 50.000 Nm3/h) e la concentrazione di SOV (pari a 5-8 g/Nm3). A questo proposito, le tecnologie considerate idonee allapplicazione sono state circoscritte a: - impianto a ossidazione catalitica; - impianto termico recuperativo; - impianto termico rigenerativo. Le osservazioni scaturite dallesame delle tre varianti, ha consentito di chiarire in modo esaustivo i vantaggi e le limitazioni di ciascuna tecnologia, per arrivare alla scelta dellimpianto considerato ottimale. La soluzione catalitica ha in sè il vantaggio di operare a temperature ridotte (300 - 350 °C); però, pur consentendo di sviluppare unimpiantistica semplificata nella scelta dei materiali e garantendo lautosostentamento dellimpianto alle concentrazioni di progetto (concentrazione di autosostentamento 4 g/Nm3), risulta fortemente penalizzata dal costo elevato della carica di catalizzatore (pari al 30% dellintero investimento), che va sostituito ogni 4-5 anni. Inoltre permane il rischio, ancorché limitato, di avvelenamento del catalizzatore per la presenza di sostanze come siliconi, clorurati, zolfo, etc. Ladozione di un impianto termico di tipo recuperativo richiede un consumo di combustibile di supporto assai elevato. Considerando infatti che nello scambiatore aria/aria lemissione da trattare può essere preriscaldata, con una soluzione affidabile solo fino a una temperatura max di 450 °C, risulta necessario fornire un consistente apporto energetico, mediante il bruciatore in camera di combustione. Sfruttando il potere calorico del combustibile e dello stesso solvente presente, il gas può così raggiungere i 750-800 °C necessari a raggiungere il grado di abbattimento richiesto. Si tratta dunque di una soluzione che trova giustificazione solo se è possibile riutilizzare tutto il calore sviluppato nel ciclo produttivo. Nel settore specifico degli imballaggi flessibili, il calore derivante da un impianto termico di tipo recuperativo risulterebbe di gran lunga superiore a quello richiesto dalla produzione, determinando in questo modo una dispersione dellenergia in esubero con il gas scaricato al camino dellimpianto stesso. Limpianto termico di tipo rigenerativo è risultato quindi essere la soluzione tecnica più idonea a risolvere tutte le esigenze del caso. Lelevata efficienza di recupero termico (superiore al 95%), consente di utilizzare combustibile di supporto solo durante lavviamento dellimpianto. Inoltre, dato che la concentrazione media (5g/Nm3) risulta superiore alla concentrazione minima per garantire lautosostentamento (2g/Nm3), è possibile recuperare una consistente quantità di calore dalla combustione dello stesso solvente. Descrizione del processo Limpianto termico di tipo rigenerativo installato è denominato IBT ed è realizzato con cinque torri. Il flusso daria proveniente dalla macchina rotocalco, aspirata mediante un opportuno ventilatore di captazione, attraversa dal basso verso lalto le due torri contenenti i corpi di riempimento ceramico a nido dape, riscaldati durante il ciclo precedente. In questo modo laeriforme viene riscaldato arrivando a una temperatura la più prossima possibile a quella di reazione (750-800 °C, in base alle sostanze da abbattere), grazie allo scambio termico con la massa ceramica e alla combustione delle SOV. Successivamente si ha il passaggio nella camera di combustione per il tempo di permanenza richiesto a una temperatura fissata e controllata, mediante un bruciatore ausiliario. Tali condizioni garantiscono la completa ossidazione delle sostanze organiche contenute nellemissione da trattare. In uscita dalla camera di combustione i gas caldi e purificati attraversano le altre due torri dallalto verso il basso, cedendo il calore contenuto e riscaldando di conseguenza il materiale ceramico in esse contenuto. Linversione dei flussi a intervalli di tempo programmati, e automaticamente regolati, consente di recuperare il calore delle seconde torri e ritornare alle condizioni di partenza. La presenza di una quinta torre è resa necessaria in quanto, ciclicamente, consente di procedere allo spurgo del volume di gas contenuto e non ancora trattato, prima di procedere a ogni inversione del flusso. Elio Flocco Brofind Srl, Milano | | Scaled down to the converter Respecting limits regulating atmospheric emissions wedded to optimal energy consumption: these are the objectives shared - and achieved - by an Italian converter of flexible packaging and by an engineering company, specialised in the treatment of air for the breakdown of VOS (Volatile Organic Substances). With the decision to install a new rotogravure machine, the Italian converter Cellografica Gerosa has also examined the possibility of using, for production requirements, inks diluted with a mix of solvents unlike commonly used inks which are defined as having a monosolvent base. As a direct consequence, the gas emissions originating from the rotogravure machine and containing the mix of solvents used could not be transferred to the already installed recycling plant as they were designed for the recycling of ethyl acetate with a modest percentage of ethyl alcohol. Brofind Srl, which has been working in this field since 1993 and which has important experience matured in the sector of the treatment of emissions containing VOS (Volatile Organic Substances), was therefore called in to find the best and most feasible and practicable plants, establishing in advance two objectives of primary importance: the respect of regulatory limits prescribed for atmospheric emissions and the optimisation of energy consumption. The lengthy feasibility study resulted in a recycling plant characterised by various innovative technical aspects, developed and designed by Brofind in collaboration with CTP of Graz. Project procedure Taking as understood the use of various solvents (leading to the various VOS to be treated), it was necessary to start from some basic data which include the volume of emissions (50.000 Nm3/h) and the concentration of VOS (5-8g/Nm3). With regard to this the technologies considered suitable for the application were circumscribed to: - catalytic oxidation plant; - thermal recovery plant; - thermal regeneration plant. The observations springing from the examination of the three variants has allowed to clarify in exhaustive fashion the advantages and limitations of each technology to reach a choice of the plant considered optimal. The catalytic solution has in itself the advantage of operating at low temperatures (300-350 °C); however, though allowing the development of a simplified plant regarding choice of materials and guaranteeing the plants self-maintenance (self-maintenance concentration 4g/Nm3), it appears to be heavily penalised by the cost of the catalyser (equal to 30% of the entire investment) which must be substituted every 4-5 years. In addition the risk remains, although limited, of catalyser poisoning due to the presence of substances such as silicones, chlorinates, sulphur etc. The adoption of a thermal recovery plant requires a rather high back-up fuel consumption. Considering in fact that in the air/air converter the emission to be treated may be preheated, using a solution which is reliable only up to a maximum temperature of 450 °C, it appears necessary to supply a consistent amount of energy, through burners in the combustion chamber. Exploiting the heating strength of the fuel and the solvent present the gas can thus reach the 750-800 °C necessary to achieve the degree of breakdown required. This is therefore a solution which finds justification only if all the heat developed in the production cycle can be reused. In the specific sector of flexible packaging the heat deriving from a recovery type thermal plant turns out to be much greater than that required by production, thus leading to a dispersion of excess energy with the gas discharged from the chimney of the plant itself. The thermal regeneration plant has therefore turned out to be the most suitable technical solution for meeting every need. The elevated efficiency of thermal recycling (over 95%) means that back-up fuel only need by used during plant start up. Moreover, given that the average concentration (5g/Nm3) is higher than the minimum concentration in order to guarantee self-maintenance (2g/Nm3), a consistent quantity of heat from the combustion of the same solvent can be generated. Description of the process The installed thermal regeneration plant is named IBT and is built with five towers. The flow of air originating from the rotogravure machine, aspired through an opportune pick-up fan, moves up the two towers containing honeycomb ceramic mass, heated during the previous cycle. In this way the gases are heated reaching a temperature as near as possible to the temperature of reaction (750-800 °C, depending on the substance to be broken down) thanks to the thermal exchange with the ceramic mass and to the combustion of VOS. Subsequently the gases flow into the combustion chamber for the staying time required at a fixed and controlled temperature, through an auxiliary burner. Such conditions guarantee the complete oxidation of organic substances contained in the emission to be treated. Exiting the combustion chamber the hot purified gases move down the other two towers, releasing their heat content and consequently heating the ceramic materials they contain. The inversion of the flows at planned and automatically regulated time intervals enables the heat from the second towers to be recycled and to return to its original condition. The presence of a fifth tower is made necessary as, cyclically, it allows for the volume of contained and as yet untreated gas to be purged, before proceeding with each gas inversion. Elio Flocco Brofind Srl, Milan | | | Aspetti innovativi dellIBT Limpianto termico di tipo rigenerativo IBT, realizzato da Brofind per Cellografica Gerosa, presenta alcuni spunti di novità rispetto ad analoghe installazioni in essere. Eccoli in dettaglio. Materiale ceramico Come materiale ceramico per il sistema di recupero calore è stato previsto un componente a nido dape, a differenza di quello di più comune impiego a sella. La maggior superficie specifica e la maggiore efficienza di recupero termico consentono di ridurre le perdite di carico e, quindi, i consumi di energia elettrica da parte del ventilatore di captazione; vengono inoltre contenuti i volumi necessari e, di conseguenza, pesi e ingombri dellimpianto. Valvole di distribuzione Si tratta di valvole a tampone progettate e sviluppate per garantire nel tempo una grande affidabilità nella tenuta e una ridotta necessità di manutenzione. Torri Considerata la portata da trattare, è stata adottata una soluzione a 5 torri sia per rendere più compatto limpianto sia per ridurre la dimensione dei vari componenti. Inoltre, tenendo conto che il volume daria da spurgare e riciclare a monte dellimpianto a ogni inversione è legato alle dimensioni delle singole torri, nella versione a 5 torri si riesce a ottimizzare anche questo aspetto. Recupero del calore Grazie allinstallazione di un hot by-pass che collega la camera di combustione e il camino non solo è possibile controllare il calore in esubero ma anche, con un opportuno scambiatore, recuperare il calore in eccesso. In questo caso si è previsto di installare uno scambiatore per il riscaldamento di olio diatermico con una capacità di oltre 1200 kWh, dimensionato cioè in funzione del calore disponibile con concentrazione in ingresso di 5g/Nm3. Regolazione della portata aspirata Un controllo elettronico di depressione installato sul condotto in ingresso dellimpianto permette di regolare, mediante inverter, la velocità del ventilatore e quindi la portata daria aspirata in base alle necessità della produzione. Supervisione dellimpianto Un sofisticato sistema di supervisione, gestito da PC industriale, permette di gestire e visualizzare mediante pagine grafiche le condizioni operative dellimpianto; inoltre attraverso la lettura di opportuni parametri è possibile valutare elementi, quali resa impianto, consumi servizi, calore recuperato, etc.. Analizzatore Listallazione di un analizzatore di tipo FID consente di controllare e registrare in continuo il valore delle emissioni trattate, come pure la concentrazione in ingresso impianto, utile per la verifica del calore recuperato. Efficienza di abbattimento Seguendo le linee guida europee più restrittive, tale impianto può garantire un abbattimento degli inquinanti a un valore massimo in uscita <20 mg/Nm3 (che con un ingresso a 5 g/Nm3 corrisponde a unefficienza superiore al 99,5 %). In realtà il valore ottenuto in impianti di questo tipo è ancora migliore e si aggira attorno ai 5 mg/Nm3. | | Innovatory features of IBT The thermal recycling plant, made by Brofind for Cellografica Gerosa, contains some novelties compared to similar existing installations. Here they are in detail. Ceramic material As ceramic material for the heat recovery system a honeycomb component, unlike the more commonly used saddle component, has been used. The greater specific surface and the greater efficiency of thermal recovery enables a reduction of loss of charge and therefore energy consumption of the pick-up fan; in addition volumes and consequently the weight and the bulk of the system are reduced to the minimum. Distribution valve This is a buffer valve designed and developed to guarantee greater reliability of resistance and reduced maintenance requirements over a given period of time. Towers Considering the volume to be treated a 5 tower solution has been adopted both to make the plant more compact and to reduce the size of the various components. Moreover, bearing in mind that the volume of air to be purged and recycled upstream of the plant is linked to the sizes of the individual towers at each inversion, in the 5 tower version this feature too can be optimised. Heat recycling Thanks to the installation of a hot by-pass which connects the combustion chamber and the chimney not only is it possible to control the excess heat but also, with an opportune converter, recuperate the excess heat. In this case the installation of a converter for the heating of diathermal oil is foreseen with a capacity of over 1200 kWh, measured that is in relation to the available heat with a initial concentration of 5g/Nm3. Regulation of the volume aspired An electronic vacuum control, installed in the plants entrance conduit enables a regulation, through an inverter, of the speed of the fan and thus the volume of aspired air based on production requirements. Plant supervision A sophisticated system of supervision, handled by industrial PC, enables the management and visualisation of the operative conditions of the plant through a system of graphs; moreover the systems provides figures enabling the operator to rate factors such as plant yield, consumption, services, regenerated heat etc. Analyser The installation of a FDI type analyser enables the continuous control and recording of values of treated emissions, and also the concentration at the plant entrance, useful for verifying the heat regenerated. Efficiency of breakdown Following the most restrictive European guidelines such a plant can guarantee a breakdown of pollutants to a maximum exit value <20mg/Nm3 (which with an entrance of 5g/Nm3 corresponds to an efficiency greater than 99.5%). In reality the value obtained in plants of this type is even better and is about 5mg/Nm3. | | | |
