Servizi
Testare l’innovazione

Designing and testing efficiency
Initially created for internal use as Motion Centers of Excellence, the two Rockwell European OEM Competence Centers concentrate their activity on the use of leading edge technologies and on the skills acquired as “suppliers of automation solutions”.
In particular, the centres have been fitted with production devices (complete diagnostics, EMC noise gauges, oscilloscopes, data acquisition systems, configuration demonstrations of Rockwell products), but also all simulators: for vertical load, variable inertia and high resonant inertia/load, speed cutting, winding/unwinding and triaxial pick&place systems.
The service provided also includes a complete design support covering the correct scaling of the system and the tooling up of the same, offering programming models and consultancy on best practises.
Rockwell’s customers can reserve the entire centre or use only a part of the equipment, this for a set time or with an open booking, to be updated depending on how the project develops. At any rate, with the full guarantee of confidentiality.

Services
Testing innovation

FACILITATING AUTOMATION - The new Rockwell Automation “OEM Competence Center” at Bologna was inaugurated in June. Here are the services offered to industrial machinery manufacturers.

The OEMs (Original Equipment Manufacturers) constitute the backbone of the first world’s most advanced manufacturing segments, having almost by definition a vocation towards product and process innovation, and according to Rockwell’s estimates the Italian OEMs on their own account for a quarter of European sector turnover, as well as a tenth of the EMEA total of 360 billion Euros.
For these concerns, who have to face the not always sustainable costs of research - that not only includes the risk of enterprise, but also the burden of tests and the alterations needed to follow through a project - the US automation multinational is now proposing a new service.
That is to say, for some months now Rockwell Automation has been offering machine builders the skills of its specialised consultants, “bringers” of a knowhow acquired in a number of countries, covering all applications, this through their contact with a host of different sized industrial concerns operating in a variety of sectors.
To further support the same, a special structure was recently set up (the second in Europe following Crewe in the UK, and by no coincidence located at Bologna), where brains and equipment have been made available to foster research and development of new machines. Adriano Zampirolo and Paolo Colabona, respectively business and marketing heads, and Burkhard Balz, Emea OEM Business Development Manager presented the structure to the technical press last June on the occasion of its official inauguration.

Ideas and services
Mainly dedicated to motion control applications, but also covering other features, the Rockwell’s Bologna OEM Center is structured to develop a preliminary analysis of the needs of each producer, subsequently followed as need be by thematic studies, authentic simulations, axial control tests and checks on performance. In particular, under the principle “try it out and choose” all the tests and simulations enable builders to ponder their choices in the design stage.
In constant contact with the other European Competency Centers and with the various product divisions, Rockwell’s consultants hence work together with their customers to enable the correct scaling and preparation of the various project elements (this also to simplify component testing).
The correct choice of motion control components in fact constitutes a crucial (and particularly costly) part of machine design.
The Rockwell centre also helps in simulating work scenarios and, rather than proposing field tests that may come too late in the day, pre-empts solutions to possible machine failings, tackling questions such as how long it takes for the motor to shut down; how long the device being fed can carry on in this instance; the accuracy of registration in the event of a rapid machine speed change. And you can also define whether a given servodrive system will work satisfactorily in conditions of a faltering power supply or, more in general, what the overall machine performance would be.
As far as the correct tooling up of the machine is concerned - something that other things “makes the difference” in the start-up phase - computer testing programs and models are used that help calibrate performance to ones actual requirements.
In this phase Rockwell consultants help to define the parameters best befitting each project and to use the by no means simple “proportional - integral - derivative” (PID) control programs, devising control systems for handling complex loads that entail play and resonances.
Lastly, after having defined the optimum configuration and settings for the devices and after having tried them out on the Center simulators, Rockwell’s experts can also be involved in the devising of the best possible programming of the system in function of its final use, also with the aid of Power Programming, based on Omac PackML standards.

Ispezione ottica

Optical inspection
The optical inspection systems from Doss Srl, based on a sophisticated artificial vision technology, represent a fundamental tool when it comes to evaluating and certifying production reliability for each manufactured and delivered lot. Among the many solutions developed by this Brescia-based company (site in Erbusco, BS) we cite Piri C, a systematic optical inspection system for controlling dimensional and surface defects of packs.
The parts that are analyzed by the device (that can differ in shape, function and material) undergo a variety of controls: a circularity control (with a minimum detection rate of 98% on the diameter ratio); examination of breakages and surface defects via several inspection areas and two types of algorithm, “density” (absolute color control) and “defectiveness” (control of the relative contrasts) and - lastly - internal and external diameter control.
For fast product counting we cite also the automatic Viocon system (photo). This device, which uses an optical counting technology, can cope with items of varying materials and nature, measuring anything from between 5 and 100 mm and 1 - 20 mm thick. The speed at which the products pass under the counting unit can be varied and is autonomously controlled. An ad hoc dosing system controls the material flow to guarantee max counting precision.

Azionamenti, controlli e PLC
Movimenti evoluti

È infine disponibile come controllore e come software su base PC.

Drives, controls and PLC
Evolved movements

INTEGRATED RANGE - Bosch Rexroth has introduced its latest proposals for the motion control that enrich its family of Indra solutions. Guaranteeing, once again, high performance, flexibility of use and modularity. A.S.

A benchmark for the entire world for movement drive and control components and systems, Bosch Rexroth has recently extended its own Indra line of drives and controls. The new solutions proposed from this expert "drive & control company" (to cite the business claim) were presented in June at the Italian base of Bosch Rexroth SpA in Cernusco s. Naviglio (MI).
Before entering into the merits of these new generation drives and controls, Top Management of the branch described the latest developments within the Group, pointing out with due satisfaction their excellent results in 2004.

• Organization and budget - Matured in almost all industrial fields (presses, machine tools and plastics machinery, applications for marble working, food & packaging, printing & paper, automation, goods handling, earth movement, process machinery and civil engineering...), Bosch Rexroth’s expertise ranges from the hydraulics and pneumatics to the linear motion and assembly technology, plus drives and electrical controls. In line with these activities, Bosch Rexroth is today organised into five separate divisions, but still easily capable of collaborating on specific projects: Industrial hydraulics; Electric drives and controls; Linear motion and assembly technologies; Pneumatics; Mobile hydraulics.
Its rational organisation and a wide-ranging strategic vision have allowed this German company to end 2004 brilliantly; in fact, turnover amounted to 4.1 billion Euros (+3%), while a considerable percentage of the turnover (5.7 and 4.6% respectively) are dedicated to investments and expenses in R&D.
• A solid presence - More specifically, as far as Italy is concerned, the Electric Drives & Controls division has approximately 60 employees, is in a position to guarantee full customer support from the initial stage of choosing the right system to the planning and implementation of the adopted solutions, not to mention its impeccable after sales service. Then again, Italy is a strategic area for the Group: in fact, Italy is Europe’s second most important market in terms of Rexroth - Electric Drives & Controls turnover. Indeed, Italian mean annual domestic turnover grew by 7% in 2000 - 2004, while the goals for the 2005-2007 period are even more ambitious (10%).

Innovation and intelligence
The speakers, therefore, illustrated the characteristics of some of the proposals that enrich the Indra concept, paying with special attention to IndraLogic.
However, in order to understand the real capacity of the new solutions, one should consider the philosophy behind the entire Indra range rather than focus on the individual items: integration between different systems and full freedom in choosing between a huge number of intelligent alternatives, all featuring superior performance, modularity and flexibility of use.

• IndraDrive - With more than 100 integrated technological functions and a range of powers between 1.5 and 120 kW, this drive offers all possible combinations for standard interface options currently available on the market. The IndraDrive consists of a power unit shared by all the foreseen applications plus an additional coupled control module that can also be used as a simple open loop frequency converter, not to mention the more complex servodrive functions.
At the same time, Rexroth has extended its direct drive range with high speed synchronous motors, Torque motors and new-concept linear motors.

• IndraControl - The "L" series unites the advantages of an embedded PC architecture with a scalable system of Rexroth in-line I/O modules. IndraControl V, on the other hand, is the new range of Rexroth HMI appliances, from the small control units based on CE solutions to industrial PCs.

• IndraLogic - The L20 is the latest arrival in the Rexroth IndraLogic family: a new generation of systems based on PLCs that unite scalability, versatility and open interface. Like its predecessor, the L40, the programming and operating areas of the L20 are based on PLC software tested by Smart Solutions Software (3S). As well as the IEC61131-3 norm programming language, there’s also an offline simulation option plus numerous online functions, such as monitoring, debugging and forcing. Integrated as PLC part in all Rexroth Motion Control systems, IndraLogic widens the Motion-Logic functions.
For easy exploitation of the functions in the PLC programs, there’s a certified PLCopen function blocking library (FC). Finally, it’s also available as a controller and software on a PC base.

• IndraMotion - With its MTX model, Rexroth offers constructors a new generation of high performance CNC controls for cutting and shaping machine tools. Existing applications have produced a considerable increase in productivity thanks to remarkably shorter cycle times. The MTX control can be integrated to use existing production software and fully exploits the interface possibilities. Thus, for instance, it’s now possible to connect up CAD/CAM systems or use additional software via PC technologies such as OPC, ActiveX or XML. Via Ethernet TCP/IP one can even communicate through the local network with the other systems already installed and manage the system via Web browser.
The NC function and the multi-tasking PLC, compliant with IEC 61131-3, are integrated in a single high performance hardware board. Sercos standard digital interface, finally, lets the IndraMotion MTX communicate with intelligent drives, whether electrical or hydraulic.

Azionamenti e controlli

Drives and controls
The AMK KE/KW series of drive and control system - distributed in Italy by Servotecnica Srl (Nova Milanese, MI) - opens a new era in power density. With these drives the electrical cabinets can be smaller in size or directly incorporated in the machine, thanks to the innovatory “cold plate technology” cooling system. Thanks to the scaleability of the system, the components can be harmonized with each other in centralised or decentralised configurations, guaranteeing the optimisation of hardware costs and the protection of investment regarding development of the application software.
Programming conforms to IEC 61131-3 standard and the function blocks, made available by the AMK libraries, make the programming of the PLC function and the Motion Control simple and flexible. The system runs synchronous, asynchronous, torque and linear motors and all the incremental or absolute mono and multiturn transducers present on the market, guaranteeing accuracy and high dynamics.
The use of the ACC system bus enables synchronisation between axes with jitter below 1 microsecond.
The AMK systems also ensure a high intrinsic protection against accidental motor start-up without external components, according to Category 4 of EN 954-1.
For applications for print and converting, AMK has developed motorizations for direct drive suited for unwinding and winding. With DS13 and DS28 series motors, thanks to their special design, torques of 500 Nm up to 200 rpm can be attained with max speeds of 1000 rpm at constant power.

High performance motor control
Maxon motor’s new DEC 70/10 control system (distributed in Italy by Abaco Srl) can control electronically commutated motors of up to 700 Watts, and operates on four quadrants with the motor’s Hall sensor signals. The device does not require an encoder and has three operating modes, which can be easily pre-selected per DIP switch: speed control, voltage control with IxR compensation and current control. The DEC 70/10, which can be combined with different types of motors and power supplies, has an input voltage range of 10 to 70 VDC and a 10 A current in continuous operation (up to 20 A intermittently). Speeds, up to 80,000 rpm with a 2-pole motor, can be specified with an analogue set value, or fixed to two values using an internal potentiometer and then digitally switched. Other potentiometers are used specifically to adjust current and speed restriction, set value ramp and control amplification. Integrated protective functions against over-current, over-voltage and thermal overload ensure smooth and reliable performance. Complete with motor choke, the controller is fitted in a compact aluminium casing, and with various fastening options and separable screw terminals.

Ethernet solutions
In order to integrate an Industrial Ethernet on a company network, many technical problems have to be confronted that can partly influence the design and conversion. The design partner has to therefore consider the system’s specific environmental conditions. This also applies to the options of real time, distribution, data safety and effective protection against non-authorized access. The control room and network administration interfaces have to match perfectly; otherwise, further solutions can be implemented, from extended manager automation to “open standard” solutions. Vipa (BS) offers valid products for nearly all Ethernet automation solutions with its System 200V, 300V and Speed 7 modular systems. An example of the above is the Ethernet IM 53NET connector. The Ethernet node, with Modbus TCP and/or Siemens S5 registration protocols suitable for up to 8 customers per protocol, is equipped with an RJ45 plug for 100 BaseTx/10BaseT and an integrated web server for tests and analyses. Each 256 Bytes of input/output can be accessed via PC software. The design can be developed online with automatic research of the station and in normal text with the help of Vipa’s WinNCS software package. Functions like auto-negotiation and auto-crossover are carried out by LEDs indicating link/activity, speed and errors. The Ethernet node can be thus engineered online. For directly addressing the input/output modules, they must be assigned a particular address in the Ethernet node. Each node provides a 256-byte range of addresses for inputs and outputs. Allocation of addresses (mapping) is automatic and invariable. I/O mapping can be monitored via the website within the node.

Modulare, in tutti i sensi

Cooperative agreements
Modular in all senses of the word

END OF LINE The new casepacking machine by Zucchini has been designed to criteria of full modularity as regards mechanics, electronics and software. Partner in the development: ELAU.

AFounded in 1958 at Castel Maggiore (BO), Zucchini Macchine Automatiche was one of the first companies in Italy to produce machines for end-of-line packaging operations.
The use of the latest technology in developing innovatory solutions fully responding to their customers’ needs is one of the strongpoints of a company now guided by an entrepreneurial group with a longstanding experience in the packaging sector.
As well as system and plant assembly and study and application of electronic parts, Zucchini also offers complete assistance both for the mechanical as well as for the electronic parts.
The result of a constant study aimed at gleaning the actual needs of the market, Zucchini presents its ZFC60 vertical casepacking machine, one of the most recent technological solutions fielded by the Bolognese concern.
This machine shows how Zucchini has attained its objective of creating entirely modular vertical casepacking machines in terms of mechanics, electronics and software, from the entry level to the top of the range.
In attaining these results ELAU has shown itself an ideal partner.

The machine and the variants - Speedy, reliable and highly accessible, the ZFC60 has a totally automatic format change and comes with a high capacity case magazine, positive system case opening and a top loader that operates when the motor is off, complete with a hopper unit to facilitate product insertion.
ELAU’s PacDriveTM system has adapted perfectly to the modular requirements of the machine. The main modules are the pick & place and the feed unit, that can be made out of conveyor belt and/or lot former.
The pick&place module, a Cartesian type top loader, can be bi- or triaxial and can be selected from the operator panel. The biaxial model features pick&place on the same plane while the triaxial model enables product follow-through.
The feed unit is made up according to the specifications of the product to be packed and consists of two modules: the conveyor belt module and the lot forming belt module.
The first is driven by two servomotors and has the function of bringing the infed product to the casepacking machine, synchronising the incoming products.
The lot forming belt module in turn is made up of a dosing belt and by a launching belt.
It has the task of depositing the product on conveyor belts or can be used to form a lot of products for being picked up direct by the top loader. The module is parameterised on the basis of the number and the size of the products to be deposited, and operated by triaxial servomotors.
The full version of the ZFC60 is made up of two lot former belt modules and a feed belt and top loader with a follow through pick&place.
The ELAU PacDriveTM system has a single MAx-4 control that runs both the logic as well as the motion functions; 11 servodrives and 11 motors of the ELAU SM series.
The controller manages a group of I/O operated remotely via a Profibus DP fieldbus.
The operator interface is directly connected to the PacController MAx-4 through a serial port 485 by Modbus protocol.

Management software - The software contains all the modules that are implemented in the machine debugging stage. The same software is suited to the type of product (pasta, frozen foods, wet-wipes), number of crates and number of feed belts.
Exploiting the potential associated with the robotics implemented on the ELAU system, high speeds can be attained thanks to multi-axial trajectory interpolation.
One of the features that make this solution innovatory is the simplicity with which the operator can carry out format change. The high automation of the robot is decidedly another added value, the same as the glue or tape closure system, the system for checking/indicating the faulty closure of the cases and a series of other optionals.
All these features underline the extreme versatility of the ZFC60. But Zucchini’s work does not stop here; the company is already working on horizontal casepacking machines that follow the same modular logic of the software, with a sole solution for all types of machines. And ELAU will once again prove to be the partner-company best suited to follow them along this road.
